Also, did you modified any JomSocial template file related with registration flow?

this is a system that looks like an error, but it causes an error i.e. if using self activation the email with the verification link is not sent to the new user
It works fine on the test site (ukitadesign.com) using version 3.2.0.5 with the exact same set up
the live site has a number of modifications within the groups & to upgrade would involve more work.
I only recently upgraded the live and test to 3.2.0.5. I'm glad i did as it looks a lot better but simply upgrading the last time did not
resolve then issue i.e. once i took the time to upgrade both the live and test site you confirmed that Admin activation would not work in the upgraded version

Well, you use JomSocial 3.2.0.5 so there are no troubleshoots in tools.. and when I try to run it from url I get 500... so I don't know if your files are modified or damages.
If you have copy of JomSocial 3.2.05 package then try to upload those files to your server:
ROOTfrontend/controllers/register.php
ROOTfrontend/models/register.php
ROOTtemplates/default/register.activation.php
ROOTtemplates/default/register.index.php
ROOTtemplates/default/register.profile.php
ROOTtemplates/default/register.profiletype.php
ROOTtemplates/default/register.success.php
Then check if issue persist.

Are you saying to copy the files you listed from the test site (that works fine) to the live site?
Looking at the files you listed the only one that was changed was register.success.php to remove the back home button

Roll them back and check if now is ok... button can be removed using css..

I removed <?php */ ?> from register.success.php in the live site but the problem still remains.
On the test site, i have <?php */ ?> included in register.success.php and it works fine.
Should I try copying the files below from the test site to the live, is this safe to do?

Just make a safe copy of your files and then copy files that I listed. Also you may try to upgrade to JomSocial 3.2.1.

Unfortunately it didn't work.
I really don't understand how it works fine on the test site and not the live as they are both the same structure & the only change to the registration process was to remove the back home button from both sites.
Is there anything else we can try?
